Process Engineer - Blow Molding & Thermoplastics
Position Overview
We are seeking a Process Engineer experienced in blow molding and thermoplastic processing to lead process development, optimization, and technical support for packaging and container production. The role will drive continuous improvement across Injection Stretch Blow Molding (ISBM), extrusion and injection blow technologies, mold/tooling and die design, material handling and qualification, automation integration, and quality/validation to reduce scrap, improve reliability and ensure regulatory compliance (food/medical).
Key Responsibilities
- Develop, commission and optimize blow molding processes (ISBM, stretch blow, extrusion blow) for bottles, containers and multilayer products to improve throughput, reduce scrap and meet product specifications.
- Design, review and specify molds, neck finishes, dies, die heads, tooling and clamp systems in collaboration with suppliers and CAD/CAM teams; support EDM, CAM/CNC machining and FEA for mold durability and thermal control.
- Program and tune parison control and parison thickness profiles, preform heating profiles and servo/motion control for consistent part weight, orientation and biaxial orientation where applicable.
- Lead material selection, resin qualification and conditioning programs (HDPE, PE, LDPE, PP, PET, PVC, multilayer/coextrusion) including MFI, TGA, DSC, rheometer and tensile testing and develop regrind/recycle handling strategies.
- Optimize extruder and screw profiling (single and twin screw), cooling systems and melt flow performance; specify and validate screw designs and melt temperature control (PID).
- Operate and troubleshoot blow molding equipment (Bekum, Sidel, Kautex, Husky, Krones, Nissei ASB and similar) and peripheral systems; collaborate with maintenance on TPM and preventive maintenance plans.
- Implement and run DOE, SPC, FMEA and Root Cause Analysis initiatives to solve quality or reliability issues and to drive continuous improvement and cost reduction.
- Lead product qualification, validation and equipment qualification activities (temperature profiles, air pressure, leak/burst testing, visual and dimensional inspection, CMM checks) and maintain SOPs and change control.
- Integrate automation, robotics, PLC/HMI and servo systems for improved efficiency, including PLC program reviews and HMI optimization; work with integrators on MES/ERP connectivity (SAP, Oracle).
- Manage CAPEX proposals, costings and equipment upgrades, and partner with procurement and supply chain for mold/tool and material sourcing.
- Train production and maintenance teams on process parameters, mold changes, safety (HACCP, GMP), and best practices to reduce downtime and improve reliability.
- Maintain compliance to industry and regulatory standards (ASTM/ISO, FDA/GMP for food/medical packaging) and support internal and customer audits.
Qualifications
- Bachelors degree in Mechanical, Chemical, Plastics or Polymer Engineering (or equivalent); Masters preferred.
- 5+ years of hands-on process engineering experience in blow molding, ISBM or extrusion processes in packaging or related industries.
- Proven experience with injection stretch blow molding, blow molding machines (Bekum, Sidel, Kautex, Husky, Krones, Nissei ASB), extruder technology (single/twin screw) and die head design.
- Strong knowledge of thermoplastics (PE, HDPE, LDPE, PP, PET, PVC), multilayer/coextrusion, polymer rheology, MFI analysis and resin drying/conditioning.
- Experience with parison programming/control, parison thickness optimization, neck finish and thread design, biaxial orientation and barrier technologies.
- Hands-on experience with CAD and simulation tools (SolidWorks, CREO/ProE, Siemens NX, Autodesk Moldflow, Moldex3D) and familiarity with FEA for molds.
- Experience with EDM tooling, CAM/CNC machining, screw profiling, cooling system design and clamp system tuning.
- Practical skills in PLC programming, HMI, servo/motion control, automation and robotics integration, and MES/ERP interfaces (SAP, Oracle).
- Strong background in quality systems: DOE, SPC, FMEA, Root Cause Analysis, TPM, preventive maintenance, CMM/metrology and materials testing (DSC, TGA, tensile).
- Demonstrated experience with process validation, qualification protocols, leak/burst testing, visual/dimensional inspection and regulatory compliance (FDA/GMP, ASTM/ISO).
- Six Sigma or Lean Manufacturing certification and a track record of delivering process improvements, cost savings and equipment reliability projects.
- Excellent communication, cross-functional collaboration and project management skills; ability to lead supplier technical partnerships and manage CAPEX initiatives.
